Ok update - just ordered the TS1, Perspex will be done today and hope I get my drill bits as promised tomorrow so I can get the overflow box in.

I can fit a 400x400x240 sump in - only 38l. Sump will have skimmer and macro algae and return. Will light it with 1 6400K T5...

What return pump should I go for?
 
Ok all is on track - I will get my skimmer today, perspex is ready to be put in, drill bits were picked up yesterday.

How big does my overflow box have to be?

return pump is a Rio 8 - will have 1020 going into the tank afer headloss is taken into account.
 
Make the overflow as big as will go into the gap in the glass that was provided.
The bigger the overflow, the thinner the layer of water flowing into it, the less fish will end up in the overflow box. Preferably make the overflow teethed.
 
Also, making bigger than necessary means you can go with a bigger pump in the future if you should choose so.
 
Ok overflow lip will be 235mm and eitheth theeth or egg crate. Box will be 235x150x200 LWH with a dorso standpipe. My return pipe will run through the box to keep things as neat as possible.

Wow that's pricey.... a 400l Hailea for 400l is R2800 from Exotic - wonder what mille will sell one for - will give him a mail now to see. If I can afford a chiller then SPS is a definate maybe in this tank as a MH can be used....
